Second failure after one track day at VIR. It's the same front right bushing. BMR sent a new set of bushings, ETA is tomorrow. I'm drinking a beer and contemplating going back to stock or risking another track day.

I think the cause of the failure is that the molded in boss for the grease is shearing under load and causing an initiation point for the bushing to split. Both failures occurred in the middle of the bushing and the boss was sheared off. Additionally, the bushing height is 2-3 mm above the bracket. When the bushing is compressed it goes oval shaped and limits the contact surface area with the sway bar. There are also air bubbles close to the molded boss on most of the bushings. BMR sent me eight of them free of charge.
Mods: 1. Shaved the bushing to just above bracket height. 2. Removed the molded grease boss. The bushing greased better without it.

I still think you are going to want more surface contact area to disperse the load, but you may be onto something with the grease boss being the initial shear point.

Update: BMR is working on some Delrin bushings.
I removed the nord lock washers and went with 10.9 hardware and Loctite. The 10.9 bolts were torqued to the maximum. I let the loctite have a full 24 hour cure before I loaded the suspension again. I haven't heard any popping from the swaybars on the street yet. I'm not looking forward to removing the hardware in the future. Nord lock washers may have a good use, but not on a powder coated sway bar. They need to be back of the nut to the stationary piece without anything in between.

Second track day on my solution yesterday and the bushings are still good.
Where are the nord lock washers you are referring to? |

how about the Hotchkis adjustable sway bar and its mount solution? Check them out as many use it with success.

I received an email from BMR saying their SB052 is out of stock.
Speculation and hope here: they're not shipping until they get this sorted. I had real good service with one of their rear bars on my 5th gen 1LE. I ran the OEM up front.

Coby just started running the Hotchkis bar. I steered him away from BMR. He actually had an order placed and canceled.
