I would be more concerned about where the other quart is going if what you said previously was true. The catch can shouldn't have a lot it in it assuming its being emptied at regular oil change intervals, but if you're a quart low every 1K miles, that's not going in the catch can, that's being burned in the combustion chamber. I have a feeling though you're not actually using a 1 full quart every 1K miles, your car would likely be smoking a bit.

As I said, it's not using any measurable 5W30. Don't think I'll put 0W40 back in it and investigate consumption!

What catch can are you running? Most of them are junk - either too small and/or velocity through the can is too high to be effective
