The ultrasonic welding process requires a horn to be produced, which is basically a block of aluminum that must be cut carefully to be contoured the the lens, polished to a mirror finish to avoid any scratches, all while being "tuned" to a specific frequency so it resonates and welds the pieces together with sounds waves. The original horn we had delivered was not prepared properly for us, so it was not getting a reliable seal, the parts were not locating properly. Even if it's airtight now, if the seal is not strong enough, tiny pinhole leaks may have developed within a few years on the road, so we knew it had to be fixed. We tried to machine the horn to fix it, but we accidentally put it out of tuning by a few khz from what we can tell. So we had to have a new horn re-made, which is a process that (as you have experienced) takes a few weeks. We CNC ourselves here, but with the way the horn must be tuned, we cannot make them ourselves. We ended up getting a new horn, and then machining out our own base anvil to hold the parts in place nice and secure. Pic attached of the base, which is ready to go.

Anyway, we expect the new horn to be delivered Monday and we have confirmed about 2 dozen times now that it will be tuned properly. We will then get production underway, and will FINALLY be shipping very soon. We should have confirmed all this before advising our release date, but we honestly did not expect to see these issues that would end up causing an 8 week delay - big lesson learned.
