Because the cost of tweaking the platform to build 2 different 1/2 tons is far less than the profit made by selling an extra hundred thousand or so trucks. Just because the trucks are similar doesn't mean that every Sierra buyer would immediately switch to a Silverado. In fact I think I heard recently that a sizeable percentage of Sierra buyers don't even cross shop against the Silverado.

Aerodynamics & styling can be deceptive. A shape that looks to the layman like it should be super sleek might not be, and likewise a vehicle that looks like a brick can be surprisingly smooth. There are all sorts of funny little rules & tricks for aerodynamic design, and even more tricks that designers can play to make something look one way when its really another.
